In a mp game yesterday a friend (as king of Ireland) attacked the AI English king (my king) who was busy crusading in spain. The English king then recruits holy orders which he groups into a big army with his levies and send them to Ireland to fight him.
The AI seem to believe he can use holy orders to fight other catholics and attacks my friends army who wins because he only need to fight the kings levies which makes the attacking army much smaller.

There seem to be a fault in the AI where it calculates that he can win when the holy order makes his army stack bigger than his enemy.

I've got this same problem in my game. I'm playing as HRE and one of my vassals, Upper Burgundy is at war with me. They are also at war with the Emirate of Tunis. This has led them to think that they can attack my armies with their holy order units.
 
I don't have a save but I've seen 9K stacks of the Duke of Swabia moving around Italy. Maybe he didn't spin off the Holy Order when he went on a crusade and did some battle in Italy while on the way to Muslim lands? But the army was definitely en route to an Italian holding ("will arrive in") that I don't think was heretical.

I also haid the grandmaster pictured as the leader of my whole army when my Holy Order army plus some levies was defeated by fellow Catholics because the Holy Order didn't fight (i.e. the Order didn't fight but the grandmaster was the leader of the fighting levies).
 
Ok, it's quite hard to reproduce this since it relies on the AI making decisions, but please keep your eyes open and submit a save file if you happen to come across one. I'll have this is mind when testing as well. Thank you for reporting it and maybe it can be confirmed!

PS: The "will arrive in" message only refers to the next-in-line destination a group of soldiers have, not their final destination.
